I will wait till summer and remove the bumber to see if there is any luck in repairing it. If not I have to bite the bullet as its a lease car ....

Had pretty much the same issue - snapped my 2 months old car charger flat off. Latest quote is £350, the actual part is £35+ VAT. the rest is the labour to take bumper off and put it on again

I believe £35 was the cost of the first batch of replacement charge port doors for the Gen2 ZS EV.
But as demand raised for these parts, the price raised faster than a cake in the oven.
I think they call it “Inflation”.
I have another word for it, but enough said there .

Has anyone come up with a way to reinforce the arm of the cover?

Here in Australia many door handles on caravans are made fron cast aluminium and had a weak point on the 90° bend, so some were taking them off and placing a bent piece of coat-hanger wire into the bend and then filling the groove with Araldite and then when dry, turning it over and doing the same on other side.

Would something like this be feasible?

The problem with trying to reinforce the hinge, is the limited access to it, when it’s on the car.
The back side of the the hinge is a honeycomb criss cross pattern of thin plastic.
If these individual cells could make stronger, then I am sure if would be a better job.
I think if I was having to replace one of these doors with a new one, I would systematically fill each pocket in stages, which something that adds strength to the hinge.
I guess, you could even use hot glue ?.
Then when it’s completely dry, fit the modified new hinge to the car.
The OEM replacements parts are way overpriced tbh.
When you add the price of the parts to the labour costs of remove and refit the front bumper cover, it’s an expensive repair.
Also, it’s likely to get snapped off again !.
Poor design, good money spinner.
